The separator must resist deformation and maintain interfacial stability as the pouch flexes and expands during charge-discharge cycles. It must accommodate electrode expansion without delamination — a requirement that has driven development of multifunctional separators with persistent adhesion to electrodes.

Thermal safety is equally critical. Advanced separators such as Janus designs — featuring a heat- and dendrite-resistant coating on one side — have demonstrated reliable operation of pouch cells in various configurations, with exceptional voltage stability at elevated temperatures of 110°C. Pouch batteries incorporating advanced composite separators have shown delayed ignition times of 68 seconds, significantly reducing thermal hazards.

The Common Thread

Despite their format-specific demands, all separators share core requirements: electrical insulation, ionic conduction through electrolyte-filled pores, chemical stability, and mechanical integrity. Whether punched into a 19 mm disc for a coin cell, wound into a jelly roll for a cylindrical battery, or stacked between layers in a pouch, the separator remains the battery's silent guardian.
